Have you came up with any designs that are ready to be printed? Have you thought about taking custom orders? Cost and turn around time? These are the 1st things that come to my mind.

Nice reproduction on the buffalo bullets. They've all ways worked well for us...

That is a really good question. I think it would hold / withstand greater pressure do to the fact there's no where for the pipe to go but into it's self. Sure it can collapse into the inside diameter of the pipe but getting the pipe wall to fold in like that...

Since you make all the same way, try a barrel from a consistent shooter that you have, so on so forth the process of elimination...

All of the of these type that you pictured that I've seen just screw apart, that one looks the same.

Yes, you can cut them to your needs, I did mine.

The Clippard MJVO-3 is working as intended described by the manufacture. Under "Additional Information" on the product page it states "Exhaust-To atmosphere through holes in body.".
