What you guys recommend to get .608 hole in aluminum 2.5" long? My boring bar wont make a hole that deep.

I think you will find that making an airsoft minigun will be harder than you anticipate but I welcome you to try. Hop ups are pretty simple you can just drill or file a hole in the top of the barrel and stretch some rubber over it. If you want it to be adjustable just add screw with a bb on the end that you can twist to increase pressure on the spot.

I totally agree with you on the #s I know a lot people who buy the heaviest bow available just because they can and it really dampens the fun of extended target practice. Although it can lead to some nice upper body strength.

Cardboard is really not recommended, it is imprecise and will get soggy. I would try sheet metal or plastic as the sides.
