I was messing around on another site and I found a really easy way to make sabots and other ammunition. Here's a link.

It is quite amazing, but whatever you are copying has to be smaller than the size that you want to end up with. Let me know what you think.

I would prefer spraying a section of pipe matching my barrel down with some "non-stick spray" and filling it with plaster. When you take the plaster out you have a big tube that can be cut into a few shorter disks and use them as sabots.

Or, do the same thing, but just seal one end and use water and put it in the freezer. Then put an ice slug in your barrel, followed by your ammo. Then fire away.

If you want a sabot that's molded to your projectile (think of the AB foam sabot that the MythBusters are so fond of using), a coating of non-stick cooking spray (or other oil) should allow you to place the projectile inside a spare piece of pipe the same diameter as your barrel and "cast" a Great Stuff sabot around it. All that's left is to cut around the projectile to make sure the sabot separates. The oil should ensure that the Great Stuff will come out of the pipe, and that the sabot will not stick to the projectile.
