The best type of material to use as a piston?

Cannons powered by pneumatic pressure (compressed gas) using a valve or other release.

Whatever caused it...it would be better to have a little more clearance to prevent it and have O-rings to overcome the issue.

It is a blast to lathe or shape on a drill and pretty tough.

Whatever you do stay away from wood. There's no way to machine it to the point where it won't leak around the O-rings

wood works just fine, you just have to seal the wood with pea glue or varnish to stop it swelling and binding

Its not that the wood swelled up and jammed (it was varnished), but rather the O-ring groove could not be machined fine enough to make a good enough seal

Use glossy enamel paint to seal the wood pores and leave a smooth finish on the grooves.
